You are quite correct. The wire has become brittle as a result of vibration from the diff., and the only way to restore it is to heat it up until it glows red, then let it slowly cool - a bit impractical, since the wire is covered in PVC insulation.capri_rob wrote: I think the wire has gone brittle.........
Think I need to chase it back to where it's good wire and then put a new section in.

If it can't be restored, then it needs to be replaced, at least back to where it hasn't been subjected to vibration, which means at least 300mm. A suitable length of wire, complete with the correct plug, can be found on the headlamps of facelift E30s.
