That roof is fooooking grim ! :( But I am confident you can find a way around it ! :)
In the UK that would = car scrapped OR a replacement sunroof cassette and lots of labour. I know you will not be scrapping the turd and a replacement cassette is not an option but I am confident you will triumph !

I regularly travel to Nigeria and the mechanics there are equally 'resourceful' and beastly ! 8O

And yes you are right, scrapping it is not an option.

I am all for trying to get it back to original. But the new Webasto cassette tray system costs 1700 Pounds :)

Will be checking the used/scrap markets for a reasonable example. The next few days will decide the next steps. Close to originality or seal and weld the sunroof up.

So we did the surgery today. Felt like I was watching a relative on the operating table.

The factory apparently welds the front of the cassette tray to the roof with 8-9 weld spots and had to be cut away.

Deepawali (The Festival of Lights) came a couple of months early.

Hope to get some work done over the weekend.
- Decision on the sunroof, to replace or seal up the roof.
- replace Ignition leads.
- Solve the front wheel bearing size mystery.
- Audition Blaupunkt Cx170 speakers to go with the Blaupunkt cassette player and electric antenna we fixed.

Took it out for a spin before the metal magician starts fixing all the rust.

Won't be seeing it for a couple of weeks.

Received a package that will come handy as soon as the tin work is done. Move the battery out of rusty tray.

Might be able to source the sunroof mechanism and will get the tray fixed/made.


And if I thought the sunroof tray was bad, here is the worst side of the 316.

Left passenger floor. This is the good side. The rust is mostly colour from damp carpets. The metal seems solid. Where the water came in from has to be investigated. There were some damping / rubber sheets on the floor, which have turned crusty and came off in pieces.

A lot of the rusty bits are also pieces of the sunroof which have fallen all over the floor.
A clean up and some scrubbing will help us see the real story.

Some thing under the accelerator pedal. Please tell me what it is?

Looks pretty crusty, and a bit curry-like to look at!

I suspect the object under the throttle pedal is a throttle-stop, to prevent you pushing it down too far and snapping the throttle cable, or wearing out the carpet. :wink:

I will vacuum the floor and click a snap just to reassure myself :) that
it's not a balti chicken spill, or whatever north-west Indian food is called there.

How is the accelerator pedal fixed to the floor? Bolted to a bracket or is it something else?

Yes, there is a bracket attached to the floorpan (or should be!).

The pedal slides into it, and swivels about on it, then clips onto the actuator rod.

The welder has promised to start work in a couple of days after sitting on his ass for 12 days.

18 gauge steel is what he is recommending for this. Is that right?

Or is there any other that is recommended
OR do various parts (sunroof, floor, etc ) have different gauges?

Ball park estimate from him, for all the above work, sunroof/floors, other spots is 275 Pounds :D

If the welder reckons 18 gauge is best, then he may well be right. It's 1.27mm thick, which is about right for most bodywork repair:

We have made slow progress. It's been close to 4 months since I said the floor rust would get tackled in a couple of weeks. Famous last words.

The welder found a sheet that had been welded on to existing rust :) Chucked in the back. And you can see Hyundai Santro door opener, with a metal piece added to fit it.

Soon the twin layers of rusted metal were hacked off.

The welder claims the chassis underneath is fine :mad:
Anyway, he sorted that out, before making a pattern from the pics that I supplied from your collated pictures from various threads.

After much head scratching on how he got stuck with this job, he and his mate got down to it. It was Diwali time in 1st week of November by the time welding and chopping started in earnest.

And finally, welded in. The running board had also got the blight. so that was tackled on both sides of the floor.

He made paper dies for the accelerator pedal holder. Quite the craftsman.

The Hyundai-ness was reduced a bit, by removing the metal piece and re-welding pieces that would help original locks fit.

When the sunroof area was sanded down and a bit of the blow torch shown to the metal, the paint cover peeled away to reveal the lattice work.

The boot had a couple of spots, one of the bigger coin sized one was under the rubber spoiler.

We finally prevailed upon him to check the firewall. I guess he was tired and wanted to run away.

The extra fresh air and moisture that these holes were allowing in were sorted out.
A couple of spots near the steering column, where the piping for the AC system comes into the cabin.

After a couple of weeks of sanding down the weld spots, it was Red Oxide time! Don't know the equivalent stuff that you all use.

The bracket to keep the accelerator pedal from pushing down too much was also recreated and fitted.

The sunroof tray was gone. But these guys saved me ton of money, by doubling the effort to rescue it.

After a long exile at the welders' the tired old thing was back in the garage.

After a bath, got the Waxoyl chaps to liberally spray boot, interior, underbody, doors, running boards and bonnet with the Black liquid, and the clear stuff inside the cavities.

The AC Blower was refurbished and fitted in a couple of days back. Getting a new condensor, lines, receiver/dryer, and compressor fitted. One of the few parts that I'm ok to put non-OEM, BMW branded. As long as it cools in the Mumbai weather.

After I discovered that the electrician had chopped the loom when the welding work was going on, since he didn't pull out the entire loom out, we sourced some connectors and got them fitted under the main fuse box. So now fuse box is plug in and plug out.

That's where we are today. The sunroof tray has gone to the sunroof guy to fit in the slider mechanism I ordered.

Respect to you and your efforts to rescue a turd that most here would not even consider as a scrapper. We here in Europe do not realise how lucky we are with our easy access to cheap and plentiful parts.

Hats off to the welder, that sunroof tray is epic ! Keep up the good work and lets have some more rust pics ! :)

With all the liters of Waxoyl sprayed on, i won't see rust for a while. Hopefully.


It's been driven to the AC fellow, and he insisted on retrofitting a Sanden R12 gas compressor. Dissuaded him as gently as I could as he got all "i've been doing this for years, it's all ok, etc." Convinced him that let's do this right, without resorting to mixing and matching parts like earlier owners had resorted to.

We have to look for a similar sized compressor that uses 'o' rings rather than the flare. With the correct/updated gas R134A.

My E36 is around, is there something that I can use from that AC system? If I can, that would be great, or else at least E36 parts are easier to find in Mumbai.

The seats are done.
Since I had no chance of getting fabric, didn't bother about it too much and got them covered.
The dark gray on gray was maintained as closely as possible. Asked them to do a red stitch on the edge to add some colour.

No back pockets because the eventual sag is horrendous.

Part of the rear seat. It was quite dark in the factory I got these made. They picked up the seats, fitted and refurbished the lower cushions and delivered them today to my garage, 15km one way trip for Rs 7700. Not bad I say. :cool:

Not leather, unfortunately couldn't afford it given the expenses still to be incurred. But I'm glad he managed to get the Comfort seat stitch pattern pretty decently.

Leather was Rs 27000 approx (£260)

Not very happy with this:

Got Dinitrol guys to paste some acoustic sheets. Thinner than I expected, much thinner than the original rubbery stuff that came with the car and had become all crusty.

The car was dusty, the sheets were too thin (don't know if this is a good thing as thick sheets add weight to the car), and didn't like the way they were cut and pasted all over without finesse.

Pasted 16 sheets inside doors, under bonnet, floor, boot lid and firewall. Hopefully, I can get the floor cleaned and the carpet installed quickly to avoid seeing this eyesore.

1. Any tips or any other material that can help improve this? The floor looks a hodge podge mess. Don't mind ripping it out and starting again. Dinitrol also had a rubber paint to spray on. Should have used that maybe.

2. Do E36 AC parts (compressor/receiver-dryer/expansion valve) fit E30s? Anything? Not finding a suitable compressor and importing the heavy thing will be too expensive.

really is a credit to hard work and determination, love reading this thread :D

the seats look superb.

personally as long as the floor is solid, when the carpet is down it wont be seen so i wouldn't worry too much, that just me though.

sure others will have some good suggestions.

The AC guy got back. Even the bracket has been modified. This would have definitely won the honours in the Most Modified category.

Luckily I'm not too troubled about the manufacturer of AC compressor or parts, as long as they work in 40 degrees C. So after a weekend of hunting, it's not as hopeless as it seemed. It's going to be Pounds 250 for the new system.

The AC condenser was a tough one to get. But it's in.

Meanwhile, the chrome bumpers are pretty ok on the outside and require just a good polish, but I suspected that as the rest of the car, looks can be deceiving.

So stripped the plastic cladding on them. The insides are corroded and have gone for a grind, rust proof and paint treatment.
The clips holding the plastic bits are showing their age, I might just get them cleaned and nickel plated, along with the headlight surrounds if that is possible.

That is going to be this week's task.
