I've just purchased an e30 and it has rust in the sunroof panel and in the cassette. My plan is to remove the whole cassette and sunroof panel to prevent any further issues.

What have others used to fill the hole? I don't want to have to paint the roof so welding is not an option. My plan is to take a mould of the original sunroof panel and then make and fit a fiberglass insert. I'm unsure how to fix this to the car though. Can I use some sort of structural adhesive?

Any assistance would be great!

Cheers,
Chris

For a large area, then what ever method you use you'll have to blend the new panel into the original and paint it , By being adverse to painting the roof you're giving yourself a lot more work. Also remember the cassette also forms part of the structural integrity of the shell so you may experience cracking on the new panel. You could use a good steel pane remove the weather shield and seam weld it into place , then grind it down and dare I say it , paint it
