if I fit a getrag G240 gearbox from a 320i to a 325i M20, would the longer prop shaft (1526mm) from a manual 318i work for the conversion...

If it's 1526mm long, it will.

What not use the 320i propshaft as well as the box?

If you've got your hands on the 318i prop, please measure it and let me know how long it is :D

It's the front section of the prop where the length difference matters, the rears are all the same(as the actress said to the bishop :D )
Be aware that both halves of a propshaft have a white dot, that's right, they should be aligned. If the dot has vanished, then the couplings need to be in the same plane, this reduces the chance of mis-alignment to just 50%!
