Hit a dead end with this, because the rack is not straight cut he doesnt want to get involved, his machinery will only cut a straight rack gear also.
Basically, to go any further I need to give him proper drawings and investigate exactly what material needs to be used including the required hardness

Shame that Dan but you could get rockwell rating and metal grade easily enough its just getting someone to machine what you need and keeping the costs attractive
Can't see why you would need drawings though with the pattern you have but I guess if he ain't used to anything other than straight cut then he is just being sure. I know the name of a company you could try drop me a text/PM if you want to go further but I don't know how good a deal/relationship you had with your current gear man (eg cheap)

I need someone capable of looking at/measuring the standard rack and then designing the correct gear angles, pitch etc etc to give the short ratio, the hardness testing would be easy really.
