I was thinking of making some super lightweight door cards for my track effort out of kappa board. Its used as a rigid mounting for drawings and photos for presentations and things. It has a foam core with a sort of plasticised paper sheet on each side. Its usually available in about 3 or 5mm thicknesses. It would be really easy to cut it to shape for a door card, then stick some thin vinyl on it to make it look nice. Or paint it gloss.

sure kappa board is super flamable as we cant use it for print on the london underground for that reason

I wouldn't use anything I can punch through with littel to medium effort. But that's just me.

A lot of people use no door cards at all. I was originally going to use aluminium sheet but thought it might be easier, if just to tidy up the interior, to use something more lightweight.

There is a product used in the sign industry call Diabond iirc.
It's a foam based material with an aluminium face so it's strong and very light.

a sheet of polyprop with a thin sheet of aluminuim each side.
