Anyone know what process and material is used to join alloy endcaps to factory (tube & fin) intercoolers? It looks to be some kind of brazing process but I'm not sure what material it is.
I want to weld new endcaps to the remaining bits of the old that I've cut off but I'm worried they might be soldered (poision fumes) or glued (unreliable once overheated). The cooler core's from a BMW Mini if that helps.

My core is from a nissan sunny GTI-R, the end tanks are custom and def ali, although I can't be sure who did it as it was already modded when Ant bought it and then I prised it from his hands one day.
From the welding it looks like TIG was used but I've not paid too much attention too it as it's way too small and I need a big one!
I've got my eyes on a oem 330d or 530d intercooler, they're a great size and should fit lovely under the valence of a e30, yet to find one in the scrappies tho!

I just spied one of the new 5 series diesels at lunchtime, the intercooler looks huge!
This one isn't going in an E30, it needs to be small. I'm thinking... give it a go, see what happens. I want the cooler removable for ease of fitting/service so I've decided to weld on a flange full of bolts, that way I can inspect the inside of the core. If need be I'll bin it and buy a custom bar & plate core but I hate spending $$ when I don't have to.
