so how do you fully rebuild an engine if you don't have to do the head gasket as well????

That "you" do Cooper Norwich's engine rebuilds on cars that are under warranty?
Why would someone need to spend 10k if the car is covered by warranty?
An '03 car would be nearly 6 years out of manufacturers warranty so for a car to be covered by warranty at that age it would have to have had an extended warranty or an AUC warranty.#
Either way, no BMW main dealer would sub contract ANY warranty repair!

If it were my engine, and I had a spare head, I'd be tempted to clean up the pistons as best as you can and have another go, perhaps checking with plasticine for clearance as you did with the Touring engine.

Okay so it's more time (and more importantly more expense) but I believe nows the time to pull the block, put it on the stand, strip it bare again and start gathering the parts it needs. A spare head is already on the shelf, it's just a case of gathering the rest of the parts.
Did Pacer ever sell those spare Mahle slugs you sold him Si?

Cylinder bore
Crankshaft
If only one of those is damaged then the engine will be repaired.
They will not get involved in grinding cranks or reboring blocks for warranty either.
